My uncle, his kids, and I built a couple custom lightsabers today. The first one is a full size saber. The smaller one was built from the scrap pieces of the first one and it's the perfect size for a Padawan saber or small alien (think, Yoda) saber.
Built them for our costumes when we go to conventions or Star Wars shows, but they will also be used as props in the fan film I'm going to direct.
These pictures aren't to scale and the hilts aren't 100% done yet, but this gives you a good idea of the finished product. We already added more, but I didn't take pics yet.

If you have any nickel coated pipes, 1 1/2 at about 12" and 1 1/4 at the same length, preferably threaded on both ends...you should send me some and I'll pay you shipping. 😛

I was actually planning on doing the same thing myself eventually. I want to teach myself how to solder and everything so I can actually wire up some lights and maybe even sounds to play through a little speaker in the bottom of the hilt. I could easily rig it to turn on a light when I press in my spring loaded button.
