I don't actually think Superman's disguise is the flimsiest, it's just that when I made this thread I wanted to avoid everyone saying that because its the obvious choice.

You are right. I thought only Sally was known to the public but her daughter was too. Thanks for pointing it out.

To be fair to Hulk's 'Joe Fixit' identity and Wolverine's 'Patch' persona in Madripoor, both were assumed after what looked like very public, real deaths. It started for Wolverine when he finally got his own title in 1988 under Chris Claremont, but a year later Peter David was making fun of the Patch identity when he took over, showing all his friends had been keeping secret the fact they knew, like a private running joke.
And when Hulk visited Madripoor as Joe Fixit, it wa a running gag the two knew each other, but kept up a public face otherwise.

While i know why the disguise works, the whole idea of it i nthe first place is pretty dumb imo

I think its a testament to how good Bruce is at acting. One more parallel to Sherlock Holmes.

I always imagined that he completely changed his voice and demeanor to the point that he would only resemble Bruce Wayne superficially.

They do a better job in the 90s show where Matches is always shown wearing dirty clothes like a wool cap that conceals his Bruce Wayne hair as well as fake five-o-clock shadow.
